This study outlines a strategy for setting up the first substantial merchant pig iron production line in the United States, leveraging MagIron's existing infrastructure and resources.

Evaluating Production Options


The extensive study examined three primary production methods:
1. MIDREX® Flex direct reduction followed by electric smelting
2. MIDREX® Flex direct reduction followed by electric arc furnace and ladle furnace processing
3. Conventional blast-furnace production

All three options were confirmed as viable, providing pathways to produce about two million tonnes of granulated pig iron annually. This initiative is integral to MagIron's ambition to become a key supplier of quality iron units, which are essential for catalyzing the future success and sustainability of the U.S. steel sector.

Bridging Supply Chain Gaps


Julian Treger, Executive Chairman of MagIron, highlighted that this study's completion represents a significant milestone for the company. He emphasized the strategic vulnerability of the U.S., which currently relies on imports for virtually all of its merchant pig iron requirements. This dependence poses risks to critical industries such as automotive, defense, and infrastructure.

MagIron’s robust positioning is underscored by its access to a large domestic iron ore resource along with developed processing facilities and established logistics networks. The company estimates that at an initial production capacity of two million tonnes per annum, it could satisfy half of the nation’s current pig iron needs.

Financial Aspects and Economic Viability


The economic analysis suggests that the capital expenditure for setting up the core ironmaking and granulation facilities could range between $1.6 billion and $2.3 billion. Operating costs are projected at approximately $305 to $345 per tonne of granulated pig iron, excluding certain corporate costs. The projected EBITDA stands between $400 million and $500 million yearly, showcasing the project's promising economic prospects across fluctuating commodity cycles.

Leveraging its established infrastructure valued at around $1.3 billion, MagIron anticipates significant time and capital savings compared to building a completely new operational supply chain from scratch.

Geographic and Logistical Advantages


MagIron's facilities are strategically located within the U.S. steelmaking supply chain, thus positioning the company to offer a logistics advantage. Currently, the importation of pig iron typically involves significant transportation costs and risks, including disruptions at ports. A domestic production setup by MagIron would not only cut down on these costs but also enhance reliability, making it a more attractive option for local steelmakers.

Committing to Economic and Environmental Sustainability


In addition to producing high-quality iron suitable for electric arc furnace steelmaking, MagIron remains committed to reducing its environmental footprint. The direct reduction methods under evaluation, initially using natural gas, are designed to transition to hydrogen-based processes as the necessary infrastructure becomes available.

Recognizing the shift towards a sustainable model in the steel industry, MagIron envisions itself playing a significant role while continuing to produce direct reduced (DR) grade pellets alongside pig iron, enabling flexibility in meeting market demand.

Addressing National Security and Economic Impact


With the U.S. consuming between four to six million tonnes of merchant pig iron annually, MagIron's production could account for a substantial portion of this demand. This capacity holds the promise not just for economic benefits but also for bolstering national security by reducing reliance on foreign imports.

The recent scrutiny of Brazilian imports has highlighted U.S. dependence on overseas resources. By establishing a local production facility, MagIron could mitigate risks associated with geopolitical uncertainties and support a resilient steel sector.
