About the New Range Extender System
The world premiere of MAHLE's new range extender system at the IAA Transportation reveals a revolutionary approach to maintaining operational flexibility without compromising performance. The high-efficiency high-voltage generator—a core component of the system—is driven by a compact internal combustion engine, delivering continuous power output of 110 kW, with a maximum output of 130 kW. This generator ensures stable power supply to the electric drive system even under demanding operational conditions.
Moreover, this innovative architecture can be easily adapted to meet the performance requirements of diverse commercial vehicle applications across different regional markets. The newly developed advanced oil cooling system allows the generator to achieve high power density, ensuring lightweight construction while minimizing interfaces.
MAHLE's range extender system comprises a compact autonomous unit, integrating the generator, combustion engine, thermal and fluid management systems, fuel tank, AdBlue tank, and exhaust treatment components into a single box. This design not only fits within the battery space of typical battery electric trucks, reducing the overall battery capacity required by about one-third but also significantly lightens the axle load and the total vehicle weight.
Significant Environmental Benefits
The introduction of the range extender system offers remarkable improvements in CO₂ emissions, with reductions up to 80% compared to conventional drivetrains during real-world operations. The internal combustion engine, optimized for compatibility with renewable fuels like advanced HVO100 biodiesel, can effectively operate with nearly zero CO₂ emissions.
Furthermore, MAHLE's comprehensive thermal management system, featuring an extensive cooling capability in both high and low temperature ranges, guarantees stable operation under even the most strenuous conditions.
Arnd Franz emphasized MAHLE's commitment to evolving high-efficiency components that reduce fuel consumption and operating costs, indicating that solutions like the new power cell unit are key to achieving higher performance and longevity while optimizing efficiency.

With sales of approximately 8 million drive systems and electric auxiliaries annually, its technology is foundational for over 35 planned electrified vehicle platforms set to launch between 2026 and 2029.
